We had an opportunity to tour the bb.com headquarters and warehouse in Boise last week.
Here are just a few shots from the trip
There are about 15-20 people, JUST packing boxes all day. And another dozen or more pulling the orders.
Pretty frikkin slick system they have.
They actually have more supplements than I do!
I must also add, that after this trip, I realize that it is not Ryan's goal that the site just feed the store, it's his goal that the store provide the income to expand and improve the site. A LOT of new and exciting stuff coming up over the next year. Stay tuned.

I have never met more nice people in one place on any business trip I've ever taken.
The staff of the HQ and warehouse are just great.
Almost every cubicle is stocked with personal supps, and protein powder abounds in the break room.
It's a supp junkies dream.
Plus, all the gals are gorgeous and sweet (mostly taken, sorry) and almost everyone is fit.
unlike the 'ass factory' I work in.

There are many reasons why products are not sorted according to brand.
Slotting is a term used to describe the process by which SKUs are designated to specific forward pick locations. Slotting is based on volumetrics (velocity) and in more advanced systems (not sure if BB.com is doing this or not) which SKUs most commonly are paired together to complete the most orders.
The goal of proper slotting is to separate your fast movers from your slow movers and reduce the travel time for the pickers, allowing them to fulfill more orders in less time. Travel time is easily the biggest time factor in completing an order.
I used to be a supply chain engineer/consultant and have visited many distribution centers all over the US. I'd love to pay a visit to one of the Bodybuilding.com centers and see how they do things relative to the facilities that I've done work for in the past.

they do all of the above, including moving the pickers in oppossite directions to avoid them getting in each others way, they also fill 12 at a time, 6 up and 6 back, then the bins go to the packers
the shelves are some of their fast movers

I'm guessing from the pics that it's cart based picking, right?
Do they use RF guns to scan the locations and skus or is it all paper based pick sheets?
FIFO is tougher to do with the bin shelving, but with the carton flow rack that they have in some of the pictures, FIFO is super easy as you pick from the front and load from the back. When a carton is emptied in the front, you remove it and break it down and a new carton 'flows' to the front, which you open and start picking from.It's hard to win an argument with a smart person. Either the big stuff is slower moving, or they need to look into alternative storage media. Flow rail shelving comes in pallet flow as well, so there really would be no reason to have larger items on the floor unless they were extremely slow moving.
I'd also be interested in learning more about their cart picking process, because at a bare minimum, improvements in accuracy and speed could be achieved by using carts with either fixed or removable storage bins to keep orders segregated during the picking and packing process.
Another question would be if the items on the pick sheet are sorted in travel sequence or some other sort criteria. At a bare minimum this would improve pick performance.
Oh, and the tick marks on the paper ticket could either be the picker confirming the sku and qty picked or it could be the packer confirming the correct order contents. That's why I asked if they use RF for the picking process and then just validate off of the paper ticket at packing/QC.It's hard to win an argument with a smart person.
